Once you have decided a membrane bioreactor is the right plant — a decision we walk through in when MBR earns its premium — a second choice arrives that quietly shapes how the plant will run for the next decade: what kind of membrane module goes into the tank. Two dominate the market, hollow-fibre and flat-sheet, and they are not interchangeable. Choosing between them is really a choice between two virtues that pull in opposite directions: packing density and forgiveness.
The two configurations
Both sit immersed in the mixed liquor and both filter from the outside in, drawing clean permeate through the membrane wall while the biomass stays behind. The difference is the shape of the membrane.
Hollow-fibre (HF) modules are bundles of thousands of thin, flexible fibres, like a dense curtain of straws. Permeate is pulled through the fibre walls under gentle vacuum. The defining feature is packing density: you can fit an enormous membrane area into a small volume, which means more treatment per cubic metre of tank. HF membranes also typically reach true ultrafiltration pore sizes, so they remove viruses as well as bacteria, and — importantly — they can be backwashed, reversing flow to lift accumulated solids off the fibres.
Flat-sheet (FS) modules are flat membrane panels stacked with spacing between them, like plates in a rack. Permeate is drawn through the flat surface. They pack less area into the same volume, so an FS plant has a larger membrane footprint for the same flow. They usually cannot be backwashed — fouling is managed by relaxation (pausing filtration) and aeration — and they tend to sit at the microfiltration end of the pore range.
What the shapes actually trade
The geometry decides the operating character, and the trade is consistent.
Hollow-fibre buys you compactness and virus-grade filtration at lower cost per square metre, and backwashability. What it gives up is forgiveness: the packed fibres leave narrow channels where sludge, hair and fibrous debris can bridge and clog if the feed is not well screened or the biomass is too thick. Fibres can also abrade or break over years. HF rewards a well-run plant with good upstream screening and controlled MLSS, and punishes a sloppy one.
Flat-sheet buys you robustness. The open channels between panels are far more tolerant of high solids, stringy material and swings in sludge quality, so FS shrugs off conditions that would sludge up a fibre bundle. Panels can be inspected and replaced individually. What you pay for that tolerance is footprint (more space, more tank) and usually a higher cost per square metre, plus a slightly coarser barrier.
So the honest one-liner: hollow-fibre is denser, finer and cheaper per metre but fussier; flat-sheet is bulkier and dearer per metre but far more forgiving.
How to choose
Match the module to the plant and the people who will run it.
Lean hollow-fibre when: footprint is tight and you need maximum treatment per cubic metre; you want virus removal for a demanding reuse spec; the plant is larger and municipal-scale where the economics of packing density dominate; and you can guarantee proper fine screening ahead of the tank and disciplined MLSS control. Good screening is not optional with HF — it is the difference between a clean-running plant and a clogged one.
Lean flat-sheet when: the sludge is difficult, variable, or high in fibrous/stringy material; the plant is smaller or industrial, where robustness matters more than squeezing out footprint; the site will be run by whoever the operator can afford rather than a specialist crew; and simple, resilient operation beats theoretical efficiency. For a plant that must tolerate imperfect operation, FS is often the safer bet.

Both configurations run beautifully when maintained and choke when neglected; they simply fail in different ways.
The decision under the decision
Neither module is "better." Hollow-fibre and flat-sheet are answers to different questions about the same plant: how much do you value footprint and fine filtration, versus how much do you value tolerance of messy, real-world sludge and forgiving operation? Name that honestly — your site constraints, your sludge, and who will operate the plant — and the module picks itself, which is a far better basis than whichever brochure is on the desk.
